Roof Life Cycle Management and Capital Planning

Avoiding More Than $3 Million in Unnecessary Roof Replacement Costs

A confidential Fortune 500 manufacturer was preparing for a significant capital investment in roof replacement at one of its western U.S. manufacturing sites. Operating under a run-to-failure approach, the company anticipated replacing most of the facility’s roof systems rather than investing in ongoing maintenance and restoration.

Before proceeding with the planned replacement program, the company engaged Technical Assurance to independently assess existing conditions and evaluate its investment options. The assessment determined that while some roof sections required immediate replacement, others retained useful service life that could be extended through targeted repairs, restoration, and ongoing preventative maintenance.

Replacing a Run-to-Failure Approach with Life Cycle Planning

Rather than treating every aging roof section as a replacement candidate, Technical Assurance developed a life cycle management strategy based on actual asset conditions. The program established performance and life cycle metrics to create accountability, track asset performance, and identify opportunities to reduce long-term ownership costs.

The resulting strategy combined necessary roof replacements with restoration and preventative maintenance, allowing capital investment to be directed toward assets based on condition and remaining service life rather than age alone.

Extending Roof Service Life While Reducing Capital Costs

The client’s original 10-year plan anticipated approximately $6.4 million in roof replacement spending at the site, including approximately $4.5 million to replace most roof areas during the first year, with no preventative maintenance included.

Technical Assurance determined that approximately $1.4 million in immediate replacement, combined with $1.7 million in first-year restoration and life cycle investment and approximately $30,000 annually in preventative maintenance, provided a more effective alternative. The revised strategy was projected to avoid more than $3 million in unnecessary costs over 10 years while extending the useful life of existing roof assets by approximately another decade.
